Description

  • Die Erfindung betrifft eine Vorrichtung und ein Verfahren zum Erwärmen von Metallbolzen, insbesondere Leichtmetallbolzen, mit einem als Tunnelofen ausgebildeten Erwärmungsraum, wobei die Metallbolzen mittels einer Bolzentransportvorrichtung längs hintereinander angeordnet durch den Erwärmungsraum transportiert werden, wobei der Tunnelofen in Durchlaufrichtung der Metallbolzen zunächst einen Konvektionsofen und anschließend einen flammenbeaufschlagten Ofen aufweist.
  • Vorrichtungen zum Erwärmen von Metallbolzen sind seit langem in unterschiedlichsten Ausführungen bekannt. Man unterscheidet brennstoffbeheizte Erwärmungsanlagen mit direkter Flammenbeaufschlagung und Anlagen, in denen die Metallbolzen in einer Heißgasströmung erwärmt werden, sog. Konvektionsöfen. Auch sind induktive Erwärmungsanlagen bekannt.
  • Wenn im Folgenden von Metallbolzen die Rede ist, so sollen davon sämtliche Formen von metallenen Strängen oder Strangteilen wie Bolzen oder Stangen umfasst sein.
  • Eine gattungsgemäße Vorrichtung ist aus der DE-A-552 523 bekannt. Der dort beschriebene Tunnelofen weist in Durchlaufrichtung zunächst einen als Heizzone bezeichneten Konvektionsofen und einen als Brennzone bezeichneten flammenbeaufschlagten Ofen auf. Eine ähnliche Vorrichtung ist aus der US-A-4 541 799 bekannt.
  • Anlagen mit direkter Flammenbeaufschlagung, auch als gasbeheizte Erwärmungsanlagen (GBE) bezeichnet, bestehen in der Regel aus zwei Hauptbaugruppen: Auslaufseitig erfolgt die Erwärmung der Metallbolzen in einem Anlagenteil mit direkter Flammenbeaufschlagung des Nutzgutes/der Bolzen. Hierzu sind in einer feuerfest zugestellten Muffel, die der Bolzengeometrie angepasst ist, viele Brenner mit verhältnismäßig geringer Leistung (8 bis 12 kW) angeordnet. Die Erwärmung der Metallbolzen erfolgt mit einem konvektiven Anteil von circa 30 Prozent aus der direkten Flammenbeaufschlagung und einem Strahlungsanteil von circa 70 Prozent. Wegen des verminderten Emissionsfaktors abgedrehter Bolzen ist aufgrund des hohen Strahlungsanteils mit einem verminderten Durchsatz gegenüber Bolzen mit Gusshaut zu rechnen. Die Güte der Temperaturführung wird bei der GBE durch die Anzahl der Regelzonen bestimmt.
  • Dem direkt beheizten Anlagenteil ist einlaufseitig meist eine sogenannte Vorwärmkammer vorgeschaltet. In dieser Vorwärmkammer wird das Nutzgut durch das Abgas des gasbeheizten Anlagenteiles durch erzwungene Konvektion erwärmt, bevor das Abgas durch den Kamin aus dem System austritt. Durch die hohe übertragbare Leistungsdichte von bis zu 150 kW/m2 Nutzgutoberfläche im direkt flammenbeaufschlagten Anlagenteil folgen als wesentliche Vorteile dieses Anlagentyps ein relativ niedriger Platzbedarf und eine schnelle Reaktionsmöglichkeit auf wechselnde Zykluszeiten bei konstanter Endtemperatur. Auch die beim Warmscheren aufgrund der Klemmung entstehenden Temperaturverluste des Kopfendes können rasch kompensiert werden.
  • Nachteilig ist jedoch, dass die hohe Leistungsdichte durch Temperaturdifferenzen (Flamme/Bolzen, Muffel/Bolzen), die die Gefahr partieller Anschmelzungen bergen, erzielt wird. Außerdem erfordert die Leistungsdichte zur Sicherstellung niedriger Verluste und zulässiger Wandtemperaturen einen erhöhten Aufwand bei der Wärmedämmung der Wand um die Wandverluste gering zu halten. Daraus folgt eine Erhöhung der Speicherwärme, wodurch die Flexibilität, zum Beispiel bei schnellen Temperaturwechseln in Richtung niedrigerer Temperatur eingeschränkt wird.
  • Weit verbreitet sind Anlagen mit Verbrennungsluftvorwärmung und Vorwärmkammern, in denen das Abgas mit Radial- oder Trommelläufer-Ventilatoren umgewälzt wird. Bei dieser Konfiguration können üblicher Weise Wirkungsgrade von ca. 60 Prozent auch bei Teillast erreicht werden. Wirkungsgradsteigerungen sind durch erhöhte Gutvorwärmung, also eine Verlängerung der Vorwärmkammer oder Nutzung des Magazintisches zur Strangvorwärmung möglich, allerdings müssen Kosten (Investition, Platzbedarf) und Nutzen (Energieeinsparung) in einer Berechnung zur Wirtschaftlichkeit gegenübergestellt werden.
  • Konvektionsöfen also Anlagen, bei denen die Bolzen mit einem zwangsumgewälzten Heißgas beaufschlagt werden, sind wie die brennstoffbeheizten Anwärmöfen mit direkter Flammenbeaufschlagung als Mehrbolzenöfen konzipiert und zeichnen sich dadurch aus, dass die Erwärmung der Metallbolzen fast ausschließlich durch erzwungene Konvektion erfolgt, man spricht daher auch von konvektiver Bolzenerwärmung (KBE). Hier werden die Metallbolzen von
  • Heißgas mit Geschwindigkeiten in der Größenordnung von 50 bis 60 m/s durch speziell angepasste Rohr- oder Schlitzdüsensysteme angeströmt und erwärmt. Das Heißgas wird in Heizkanälen, die von den Metallbolzen getrennt sind, auf Temperatur gehalten und von Ventilatoren umgewälzt. Die Metallbolzen werden dabei nicht direkt mit Flammen beaufschlagt.
  • Für die Beheizung kommen rekuperative Brenner mit einer Leistung von 100 bis 400 kW pro Brenner zum Einsatz. Der erreichbare Wirkungsgrad beträgt ca. 80 Prozent in jedem Lastzustand.
  • Wegen des dominierenden konvektiven Wärmeübergangs und gegenüber der direkten Flammenbeaufschlagung geringen Übertemperaturen liegt die übertragbare Leistungsdichte dieses Anlagentyps deutlich unterhalb von 100 kW/m2 Nutzgutoberfläche, was im Vergleich zur GBE einen größeren Platzbedarf zur Folge hat. Die Durchsatzminderung bei abgedrehten Bolzen fällt gegenüber der GBE deutlich geringer aus.
  • Die Güte der Temperaturführung wird bei diesem Anlagentyp ebenfalls durch die Anzahl der Regelzonen, aber im Wesentlichen durch den Umstand, dass die letzte Regelzone auf die Endtemperatur des Nutzgutes eingestellt wird, erreicht.
  • Damit ist die Gefahr partieller Anschmelzungen praktisch ausgeschlossen und es lässt sich eine besonders hohe Temperaturgenauigkeit erzielen. Schnelle Temperaturwechsel lässt das System konstruktionsbedingt nicht zu.
  • Es ist auch bereits eine Kombination der vorgenannten Erwärmungsanlagen beschrieben worden ( DE-C1-199 43 354 ). Dort ist eine Vorrichtung zur gleichmäßigen Schnellerwärmung von Bolzen aus Leichtmetall-Legierungen beschrieben, bei der, in Guttransportrichtung betrachtet, zuerst die Erwärmung durch direkte Flammenbeaufschlagung und in dem anschließend restlichen Teil der Vorrichtung durch erzwungene Konvektion mittels Heißgas-Strahlbeblasung erfolgt. Diese Anordnung hat jedoch die gleichen Nachteile wie beim zuvor beschriebenen Konvektionsofen: Es sind keine schnellen Temperaturwechsel möglich und de Temperaturverluste nach dem Warmscheren können nicht innerhalb der Zykluszeit ausgeglichen werden.
  • Der Erfindung liegt die Aufgabe zu Grunde, die eingangs genannte Vorrichtung und ein entsprechendes Verfahren so auszugestalten, dass die zuvor aufgeführten Nachteile der einzelnen dargestellten Erwärmungsanlagen vermieden werden.
  • Zur Lösung der Aufgabe sieht die erfindungsgemäße Vorrichtung vor, dass die Länge des Konvektionsofens ein Mehrfaches der Länge des flammenbeaufschlagten Ofens beträgt.
  • Verfahrensmäßig erfolgt die Lösung der Aufgabe dadurch, dass die Metallbolzen zunächst in dem Konvektionsofen bis kurz unterhalb ihrer Umformtemperatur vorgewärmt werden und anschließend in dem flammenbeaufschlagten Ofen auf ihre Umformtemperatur, ggf. mit gezielter Kopferwärmung, erwärmt werden.
  • Durch die beanspruchte Kombination beider zuvor dargestellter Erwärmungsanlagen lassen sich die aufgeführten Nachteile der einzelnen Konzepte vermeiden und gleichzeitig die jeweiligen Vorteile nutzen, wobei der Wirkungsgrad auf Niveau des Konvektionsofens ein wesentliches Entscheidungskriterium für zukünftige Ersatz- oder Neuinvestitionen darstellen wird:
    • besonders hoher Wirkungsgrad in allen Lastzuständen
    • schnelle Temperaturwechsel möglich
    • geringerer Platzbedarf als reiner Konvektionsofen
    • geringe Empfindlichkeit gegen Oberflächenwechsel Gußhaut/abgedreht
    • durchsatzabhängige Temperaturführung des Konvektionsofens mit mathematischem Modell
    • keine Gefahr partieller Anschmelzungen
    • beliebige Ofentransportsysteme (angetriebene Rollen, nicht-angetriebene Rollen, Hubbalken) einsetzbar
    • niedrige, thermische Belastung des Ofeninnenraums, geringer Verschleiß
    • sehr gute Zugänglichkeit und Wartungsfreundlichkeit.
  • Vor dem Hintergrund der potenziellen Ausweitung des Emissionshandels auf beispielsweise die deutsche Aluminiumverarbeitende Industrie ab 2013 kommt dem Energiebedarf der in den Strangpresswerken betriebenen Erwärmungsanlagen zur Vorwärmung der Aluminiumstangen oderbolzen auf Warmumformtemperatur mehr denn je Bedeutung in Bezug auf die Wettbewerbsfähigkeit zu.
  • Ein besonderes Augenmerk ist hierbei auf die brennstoffbeheizten Anwärmprozesse zu legen. Aufgrund des zur Zeit in Deutschland gegebenen Erdgas-/Strompreisverhältnisses und der spezifischen CO2-Emission des deutschen Strommix verbessert sich sowohl die volkswirtschaftliche CO2-Bilanz als auch die betriebswirtschaftliche Kostenbilanz, wenn die Energieeffizienz der brennstoffbeheizten Anwärmprozesse verbessert wird.
  • Für den seit Jahrzehnten auf dem Markt etablierten Anwärmofen mit einem direkt flammenbeaufschlagten Heizteil hat es stetig Weiterentwicklungen gegeben. Es ist allerdings anzunehmen, dass der Steigerung des Wirkungsgrades eine konzeptbedingte Grenze gesetzt ist.
  • Alternativ dazu wurde bereits Ende der 90er Jahre von der Anmelderin ein Konvektionsofen bei einem namhaften deutschen Presswerksbetreiber installiert. Mit diesem Konzept wird der Wirkungsgrad signifikant gegenüber dem konventionellen Anwärmofen gesteigert. Als Kompromiss muss jedoch die mangelnde Flexibilität dieses Ofens akzeptiert werden.
  • Die vorliegende Erfindung hat nun beide aus dem Stand der Technik bekannten Anlagen in einer besonderen Weise kombiniert. Die erfindungsgemäße Kombination beider Anlagenkonzepte ist in der Lage, die Flexibilität des flammenbeaufschlagten Ofens zu erhalten und dabei nahezu den Wirkungsgrad des Konvektionsofens zu erreichen.
  • Die Vorwärmung der Metallbolzen bis kurz unterhalb der Umformtemperatur erfolgt nach einer weiteren Lehre der Erfindung in einem Konvektionsofen, wobei dem flammenbeaufschlagten Ofen zur Enderwärmung der Metallbolzen "in-Line" ein kurzer Anlagenteil mit direkter Beaufschlagung der Flammen nachgeschaltet wird.
  • Bevorzugt weist der Konvektionsofen mehrere, unterschiedliche Heizzonen bildende, hintereinander angeordnete Kammern auf. Die einzelnen Kammern weisen nach einer weiteren Lehre der Erfindung wenigstens einen Brenner und eine Vielzahl von die Metallbolzen umgebenden Düsen auf.
  • Die erfindungsgemäße Vorrichtung kann als Vorrichtung zum Bolzentransport angetriebene und/oder nicht-angetriebene Rollen oder auch einen Hubbalken aufweisen.
  • Die Abgase des flammenbeaufschlagten Anlagenteils werden dabei in weiterer Ausgestaltung der Erfindung in die erste Heizzone des Konvektionsofens zurückgeführt. Bevor deren Rekuperation in der ersten Heizzone des Konvektionsofens erfolgt, kann noch eine Vorwärmung der Verbrennungsluft für den flammenbeaufschlagten Ofen erfolgen.
  • Eine weitere Ausbildung der Erfindung sieht vor, dass jeder Metallbolzen vor dem Verlassen des flammenbeaufschlagten Ofens am Bolzenkopf erwärmt wird, bevor er zur Weiterverarbeitung (Scheren, Sägen, Pressen) entnommen wird.
  • Schließlich ist erfindungsgemäß vorgesehen, dass die Erwärmung der Metallbolzen in Abhängigkeit des Durchsatzes der Metallbolzen gesteuert wird. Dabei wird zur Steuerung der Temperaturführung bevorzugt ein mathematisches Modell verwendet.
  • Die Erfindung wird nachfolgend anhand einer ein bevorzugtes Ausführungsbeispiel darstellenden Zeichnung näher erläutert. In der Zeichnung zeigen

  • Eine Ausführungsform der erfindungsgemäßen Vorrichtung ist in Fig. 1 schematisch dargestellt. Die dort in Seitenansicht gezeigte Anlage umfasst zunächst einen Konvektionsofen 1, dem die - in Fig. 1 nicht dargestellten - Metallbolzen in Richtung des Pfeiles mit der Kennzeichnung DLR (=Durchlaufrichtung) längs hintereinander angeordnet zugeführt werden.
  • Ausgangsseitig weist die Vorrichtung einen flammenbeaufschlagten Ofen 2 auf. Man erkennt deutlich, dass die Länge des Konvektionsofens 1 ein Mehrfaches von der Länge des flammenbeaufschlagten Ofens 2 beträgt. Der dargestellte Konvektionsofen 1 umfasst mehrere unterschiedliche Heizzonen bildende, hintereinander angeordnete Kammern 1A, 1B, 1C und 1D.
  • Zur Erwärmung der Gase des Konvektionsofens 1 weist im dargestellten und insoweit bevorzugten Ausführungsbeispiel jede Kammer 1A, 1B, 1C und 1D jeweils zwei Brenner 3 auf, mit denen die Luft im Gehäuse erwärmt wird. In der Draufsicht von Fig. 1 erkennt man auf jeder Kammer (1A, 1B, 1C und 1D) einen zentral angeordneten Motor 4, der ein darunter im Ofeninneren angeordneten Ventilator 5 antreibt. Die Ventilatoren 5 können als Radial- oder Trommelläufer ausgebildet sein und sorgen für eine gleichmäßige Umwälzung der Luft in den einzelnen Heizzonen. Im Inneren des Ofengehäuses wird die erwärmte Luft über eine Vielzahl von Schlitzdüsen 6 unmittelbar auf die Metallbolzen B geblasen, wie besonders deutlich Fig. 2 entnommen werden kann.
  • Der Transport der Metallbolzen B erfolgt in bekannter Weise über eine Vielzahl hintereinander angeordneter Laufrollen 7. Ein Verkleidungsblech 8 sorgt für eine gleichmäßige konvektive Erwärmung des Kanals, durch den die Metallbolzen B transportiert werden.
  • Ein doppelwandiges Rohr 9 ist entlang der gesamten Vorrichtung angeordnet, wobei kalte Verbrennungsluft durch einen Einlassstutzen 10 angesaugt und durch den Ringraum 11 des doppelwandigen Rohres 9 den Brennern 15 des direkt flammenbeaufschlagten Ofen 2 zugeführt wird und auf dem Weg dorthin vorgewärmt wird. Die dort entstehende Abluft wird durch das Innere 12 des doppelwandigen Rohres 9 wieder zurück geführt und der ersten Ofenkammer 1A zugeführt, wie in Fig. 1 schematisch erkennbar ist. Das doppelwandige Rohr 9 ist dabei außen mit einer Isolation 13 thermisch gedämmt.
  • Im flammenbeaufschlagten Ofenteil 2 sorgen eine Vielzahl einzelner Brenner 15 mit jeweils verhältnismäßig geringer Leistung für eine direkte Erwärmung der Metallbolzen B von der Vorwärmtemperatur auf die Umformtemperatur, bevor die Metallbolzen B die erfindungsgemäße Vorrichtung verlassen und einer (nicht dargestellten) nachgeschalteten Strangpresse, oder Säge, oder Warmschere, oder identischer Bolzenerwärmungsanlage zugeführt werden.

Claims (14)

  1. Vorrichtung zum Erwärmen von Metallbolzen (B), insbesondere Leichtmetallbolzen, mit einem als Tunnelofen ausgebildeten Erwärmungsraum, wobei die Metallbolzen (B) mittels einer Bolzentransportvorrichtung längs hintereinander angeordnet durch den Erwärmungsraum transportiert werden, wobei der Tunnelofen in Durchlaufrichtung der Metallbolzen (B) zunächst einen Konvektionsofen (1) und anschließend einen flammenbeaufschlagten Ofen (2) aufweist,
    dadurch gekennzeichnet, dass
    die Länge des Konvektionsofens (1) ein Mehrfaches der Länge des flammenbeaufschlagten Ofens (2) beträgt.
  2. Vorrichtung nach Anspruch 1,
    dadurch gekennzeichnet, dass
    der Konvektionsofen (1) mehrere, unterschiedliche Heizzonen bildende, hintereinander angeordnete Kammern (1A, 1B, 1C, 1D) aufweist.
  3. Vorrichtung nach Anspruch 2,
    dadurch gekennzeichnet, dass
    jede Kammer (1A, 1B, 1C, 1D) des Konvektionsofens (1) wenigstens einen Brenner (4) aufweist.
  4. Vorrichtung nach Anspruch 2 oder 3,
    dadurch gekennzeichnet, dass
    die Kammern (1A, 1B, 1C, 1D) des Konvektionsofens (1) wenigstens einen Verbrennungsluft-Ventilator (5) aufweisen.
  5. Vorrichtung nach einem der Ansprüche 2 bis 4,
    dadurch gekennzeichnet, dass
    jede Kammer (1A, 1B, 1C, 1D) des Konvektionsofens (1) eine Mehrzahl von die Metallbolzen (B) umgebenden Düsen (6) aufweist.
  6. Vorrichtung nach einem der Ansprüche 1 bis 5,
    dadurch gekennzeichnet, dass
    die Bolzentransportvorrichtung angetriebene und/oder nicht-angetriebene Rollen (7) aufweist.
  7. Vorrichtung nach einem der Ansprüche 1 bis 5,
    dadurch gekennzeichnet, dass
    die Bolzentransportvorrichtung als Hubbalken ausgebildet ist.
  8. Verfahren zum Erwärmen von Metallbolzen (B), insbesondere Leichtmetallbolzen, mit einem zunächst einen Konvektionsofen (1) und anschließend einen flammenbeaufschlagten Ofen (2) aufweisenden als Tunnelofen ausgebildeten Erwärmungsraum, wobei die Metallbolzen (B) längs hintereinander angeordnet durch den Erwärmungsraum transportiert werden,
    dadurch gekennzeichnet, dass
    die Metallbolzen (B) zunächst in dem Konvektionsofen (1) bis kurz unterhalb ihrer Umformtemperatur vorgewärmt werden und anschließend in dem flammenbeaufschlagten Ofen (2) auf ihre Umformtemperatur erwärmt werden.
  9. Verfahren nach Anspruch 8,
    dadurch gekennzeichnet, dass
    die Abgase des flammenbeaufschlagten Ofens (2) zur Rekuperation in den Konvektionsofen (1) geleitet werden.
  10. Verfahren nach Anspruch 9,
    wobei der Konvektionsofen (1) mehrere hintereinander angeordnete Heizzonen aufweist,
    dadurch gekennzeichnet, dass
    die Abgase des flammenbeaufschlagten Ofens (2) zur Rekuperation in die erste Heizzone des Konvektionsofens (1) geleitet werden.
  11. Verfahren nach einem der Ansprüche 8 bis 10,
    dadurch gekennzeichnet, dass
    die Verbrennungsluft für den flammenbeaufschlagten Ofen (2) vorgewärmt wird.
  12. Verfahren nach einem der Ansprüche 8 bis 11,
    dadurch gekennzeichnet, dass
    jeder Metallbolzen (B) vor dem Verlassen des flammenbeaufschlagten Ofens (2) am Bolzenkopf erwärmt wird.
  13. Verfahren nach einem der Ansprüche 8 bis 12,
    dadurch gekennzeichnet, dass
    die Erwärmung der Metallbolzen (B) in Abhängigkeit des Durchsatzes an Metallbolzen (B) gesteuert wird.
  14. Verfahren nach Anspruch 13,
    dadurch gekennzeichnet, dass
    zur Steuerung der Temperaturführung ein mathematisches Modell verwendet wird.
